NOVA Lab: How Hyundai Motor and Kia Find Up to 400 Vehicle Issues Before Prototype Exists
Hyundai Motor and Kia’s NOVA Lab uses wire-car test benches to detect up to 400 vehicle issues before prototypes are built, validating complex electronic systems early in development.
Hyundai Motor and Kia operate the NOVA Lab at their Namyang R&D Center to validate vehicles’ electrical architectures before physical prototypes exist. By assembling hundreds of controllers and wiring harnesses into a wire-car test bench, engineers identify approximately 350 to 400 potential issues during development, addressing them before they reach customers. This approach supports the Global Safety & Quality Office’s goal of delivering defect-free vehicles by resolving system-level conflicts early.
The wire-car test bench replicates a vehicle’s complete electronic system without a body, enabling engineers to evaluate electrical circuit integrity, controller communication, functional performance, and diagnostic responses. Introduced in 2019 and expanded into NOVA Lab, the system connects 300 to 500 controllers through 500 wiring connectors, uncovering issues like communication failures and abnormal power consumption that component-level testing might miss.
NOVA Lab uses advanced simulation tools, including a proprietary Torque Wheel Dynamometer, to recreate real-world driving conditions such as acceleration and deceleration. Its ADAS simulation environment employs hardware-in-the-loop technology to project virtual road imagery and generate synthetic traffic targets, allowing validation of features like Smart Cruise Control and Forward Collision-Avoidance Assist before physical testing.
As vehicles transition toward software-defined architectures, NOVA Lab has expanded to validate Ethernet-based communication, 48 V power systems, and over-the-air updates. The facility also supports testing for robotaxi platforms, focusing on redundant control systems and cybersecurity for autonomous vehicles, aiming to ensure software quality early to prevent customer disruptions.
